2006 Polaris Sportsman 500 EFI sputtering and battery icon flashing

Hi I have a yamoto Baja? 50 or 70cc ATV that has a remote kill box under the seat and it is shorted out and would like to replace or bypass it completely so that it will run. At this moment it will not fire due to this box. Cdi is new and coil works. Cdi box is a 4 pin. It is not a gear shift. New battery and used to start but now the fuse keeps blowing as soon as I hook the remote kill so need to bypass it

Well, the 500 is sputtering and dying again. New stator is fine and there are no check engine lights/codes. It'll run fine for about 10 minutes, then it starts the sputtering and dying. What in the world is it?!? It's driving me crazy!!

Eliminate and obvious problems suck as carb vents blocked or tank vent.You can even try it with the fuel cap off when it acts up to see if that helps.Plus a couple other things you can try when it acts up. Pull the fuel line from the carb and see if the fuel pump is working ok when you crank the engine over. Also when it spits and sputters,hook a timing light to the plug and rev the engine up. If the light pulses in time with the miss it's usually and electrical problem. If the light stays constant during the spitting and sputtering,then the problem isn't electrical. The service manuals trouble shooting guides and tests are still the best on tracking down problems like this.

There's no carb, it's EFI.

Well then.. get a fuel pressure gauge and check if fuel pump pressure is holding 39 psi with no drops.. Again the trouble shooting guides and checks in the service manual for your model can help you either track down the problem or at at least eliminate what isn't the problem..Beyond that if the service manual can't track it down efi problems,then having it hooked up to Digital Wrench may be the best solution rather than pulling your hair out.

Let me ask you this. I put a new muffler on, it's actually a muffler from a Harley. Could that cause the sputtering after riding for a while? Thanks!

I'd still check fuel pressure and the other checks from the manual that you can do at home. As far as a Harley muffler causing it to die,wouldn't think so.If the fuel pump, computer and everything else was right the sensors would compensate fuel,spark,etc for a different exhaust even if it was from a Harley. Plus another problem area is the sensor connectors and thin wiring. Read the "sticky" post on efi problems on 700/800 machines in the expert section.Applies to the 500 also. Most common harness/connector to fail and cause problems was the tbap. Wouldn't always throw codes either if the thin wiring had bare spots or had soft feeling wiring that had melted inside the sheathing. Better harness repair kits are listed in the sticky post from this place. Only The Best
