Had the same problem.Best thing to do is take the radiator out and let it soak in a tub of soapy water overnight. After everything is loosened up you can blow it out with air pressure.

If this is a 525 have you rejetted it? Factory jetting is so lean to make emissions requirements that the KTM's will overheat from time-to-time. If it is the KTM engine and you haven't re-jetted it, go up at least 2 sizes on the main and that should help a lot!

On the 525 all so check your oil level, the engine must be cold and on level ground you should just see oil at the bottom of the sight window. All so check for air in the cooling system for air; loosen the M6 bolt on the head by the spark plug then add coolant till it comes out and then tighten, then top off everthing.

i know on our sportsmans (twins) we have the same problem w/ the mud in the rads. you really need to keep them clean for max cooling area. im sure its the same idear on the sport models. dont know muck about them but i agree if its running lean then it will heat up alot more for sure.

My 525 did this to in less then a 1/2 hr. I went up to a 160mj and ran for 2hrs in 90+ temps yesterday with no over heating. Jetting is lean stock. Plus the 525 does not like to be in the high revs a lot, it is more a torque monster. So if you find yourself reving it a lot, go to the next gear. It has no problem torquing out. Plus make sure you use at least the 91 octain gas. To low of octain will also create heat.

QUOTE<Plus make sure you use at least the 91 octain gas. To low of octain will also create heat.>END QUOTE------------------------------------------------------------
In some applications low octane gas will cause overheating but thats detonation(spark knock)-- BUT as a rule the HIGHER the octane the hotter it burns---higher octane burns cleaner and burning cleaner means hotter to eliminate ash/carbon. Run what your motor calls for even if its 87--though just for the record you wont do no harm running higher if thats all you have access to.

You need to go bigger than a 152 MJ. Jump to at least a 155 to 160. The Outlaw 525 is running 11.0:1 compression stock with a semi-aggressive stock cam and calls for a minumum of 91 octane fuel. Run too low of octane in the KTM RFS engine and you will get predetonation.
