I think I can offer some help. When in reverse the AWD will only engage when you push the over ride button. That's the way it's suppose to work. Not sure what would cause it not to work while going forward. If the AWD light is on I would start by checking the connections at the differential. It sounds like a bad connection. Good Luck..

Also, the AWD won't engage in forward unless the rear tires are spinning more than the fronts. It will allow 1/5 of a turn and then engage if the fronts aren't going as fast as the rears. Try putting it up on jack stands to see if the fronts will spin when the switch is on AWD with the rears spinning. If not there is some kind of problem. The quad should do exactly as you described if in AWD and holding the override button while backing up.

Should have said that the bike is on stands as I'm aware of the system function. Now I tried it again and I heard a kind of a whine from the front diff and as I LGHTLY applied throttle the front engaged.Does anyone have a pic of the front assembly, could it be sticky or worn out.My other bike had the hilliard clutch in the hubs(95 400 sportsman)

Where is the sensor that looks for the 1/5 difference in tire speed????I would rather just have 4x4 when I flick the switch.Sometimes pulling very heavy loads on flat ground and when you come to a hill under heavy torque and rear tires slip then the front engages under load can't be good either.

When the AWD engages it is practically speaking, seamless. I never even notice it engaging. But, it is definetly there. I recently crawled up a 3 foot rock face that was about a 75 degree incline. I climbed pretty easily. A Honda 4wd and a Suzuki 4wd that were with us needed to try three times. This was from a complete stop. I'm not sure where the switch or sensor is that senses the movement. Try PMing OldPolarisTech. He works for a dealership if I remember right.

Ok voltage to front is good(bad tester lead) resistance is good. Now if my hilliard assembly broke would I not hear some sort of grinding or other noise from the front diff.It sounds normal.Armature plate worn out maybe???Looks a little time consuming to pull the diff but nothing serious.Anyone tackled this have any tips???Or any info whatsoever????
