04' Polaris Sportsman 600 Problems

Default 04' Polaris Sportsman 600 Problems

Been having some issues w/ it. For a while it would ride for about 20 minutes then start cutting out and losing power, then shut off. It would rev and backfire. Seemed like it was ok when just 1 person was riding, but with two people it started cutting out quick. Especially in 4 wheel drive while under a load (like pulling a small aerator). I took the carb off and cleaned it. Been running ethanol free gas and using sea foam. Replaced all fluids and filters. New coolant and everything. Put new heat reflective tape on bottom of gas tank thinking that may be the problem. Now it won't even crank up. Just spins and never turns over. Thoughts? I'll try to link a youtube video shortly. If it's an early build 600 could have the Ducati electrical system that fails.Not worth trying to trouble shoot. Pop the front panel off and see if you have a combo cdi/coil pack that says Ducati or has a separate cdi and coil that is a later model Kokusan ignition. Here's the pdf instructions and parts included if it's the Ducati system. About $450 from Bike Bandit,but you might check around on the prices. Any idea how much that would cost to be done by a shop? No way I can find time to do all that. Gotta keep the farm running and the newborn soothed...

Probably gonna hit you with a flat rate around 3-4 hrs + cost of the kit. Can get kind of expensive depending on a shops hourly rate ranging anywhere between 60-90 bucks an hr on average.Best to call around if you job this out,might find a good local mechanic cheaper as instructions are in the kit.

any experience with the CDI Upgrade kit from rmstator.com? I just checked it out and seems much easier than the other and about 1/3 the cost. Just trying to save some time and money. Thanks

Only problem with this kit is that it uses the lighting coil of the existing Ducati stator as the source of ignition. Yes it's about half the price of a the Kokusan dci ignition kit,but doesn't even give you half of what the Kokusan kit does. Also the lighting coil of the stator is subject to fail same as the ignition is.Have had that happen. And if(when) that happens you're back at square one again. You'll need a new stator again and it's not available except as used units on ebay that could be just as bad. Just an attempt at going around the problem instead of solving it in my opinion. I'd save up if you have to to get the complete Kokusan kit that includes the flywheel,stator,cdi,coil,newer regulator rectifier and necessary jumper wire harness. I recently got an 03 700 with the ducati ignition still on it and I'm curious on the CDI upgrade kit you linked to OPT. What is this designed to do as far as a replacement? I read that this kit changes from AC to DC ignition, but does this fix the problematic features of the ducati system or are the stator and trigger coil still part of the problem as well?

For 700 models you need part# 2202602 and for 600 models part #2202603.and @jmuddin284 yes it changes it to dc but afterwhile you'll be in same problem as @mcdtiger it still had problems similar to ducati just upgrade to kokusan!! (It's worth it) this completely replaces ducati system it's a complete do over it replaces everything.,I just ordered mines yesterday for my 700 mines had same as other threads on here about problems with with getting spark to the plugs.if you have ducati just get rid of it,I kept buying parts off of eBay trying to replace the same parts and still no luck so don't waste money through rmstator or other websites.but it's worth it buying the upgrade ignition kit i hate for you get stuck out somewhere. It's not cheap but it's well worth money around $500-$560

Stator as well as the combo cdi coil pack are both problematic. When I first started getting into this,I would replace coil packs after confirming the stator specs were ok,only to have them come back in later on with stator failures. By then Polaris had changed the stator Part # to a complete new ignition system without first telling the dealers! After the customers had spent good money on the replacement coil pack,they were faced with a complete change as the stators were NLA. I had this happen to a couple of customers and to say the least they were pizzed along with myself. Coil pack still shows to be on the Polaris website,but they should be pulled off!! Don't try to trouble shoot any Ducati ignition problem,just replace it with the updated kit!
