Code 45/BAP-T sensor problem
The manual says when I get this code...I gotta replace it...cheapest place I've found so far is 69.99 @ bike bandit dot com...
Anybody found less expensive outlets for this OEM part??? Thanks, Tom |

Tom, I’m not gonna claim I know for sure that your T-Bap isn’t bad, but most of the time it’s just the wiring going to it that’s a problem. The wire loom for that sensor is short so it’s under some tension and the crankcase breather hose rubs against it. This can cause the connector to fail, sometimes internally where you can’t really fix it. And it gets better, the connector is part of the main wiring harness. Polaris is supposed to be working on a replacement connector that patches into the harness but nothing is available yet.
You need to determine if the T-Bap is bad or the wiring / connector is bad. If you have a bad connector I can tell you how to fix it. If you know someone with a machine like yours just swap T-Baps to see if that makes a difference. It’s only held in with one screw. |

Good call! Would my father-in-law's 500 efi have the same sensor/wiring? His is obviously brand new. Odd...this is the first I've heard of this problem...
Just to give this a bit more background in my atv's history...it started sputtering on decel yesterday for a short time...then stopped and ran normal for about a mile...then did it again, but lasted for the last mile of the ride back to the house. I ran diagonistics upon arrival to the house (and checked the air filter), no codes. I fired it back up and it ran fine again. About two hours later, I rode about 6 miles w/no problems at all. After the superbowl, I rode back the 6 miles to the house w/the "check engine" indicator on. When I got home, I ran diagnostics again, and came up with the code "45". I did notice when I had the snorkel off, that there was quite a bit of rubbing going on on top of the connection between the BAP sensor and the harness. That should bring all up to speed as far as what I had experienced with this problem so far. Any change in your diagnosis, floodrunner? Glad this one caught your attention so you could weigh in on the problem for me...I surely appreciate the input! Cheers, Tom |

You’re welcome. I can’t tell you if the sensors are the same but Bosch is real good about putting ID numbers on their parts. Just read the part numbers and you’ll know.
From what you’ve said my approach to the problem would still be the same. If you can’t swap sensors and you know how to read an ohmmeter check for consistent current flow by piercing the wire a few inches back from the connector with one probe while the other probe is on the terminal inside the connector. While you’re maintaining good contact in both these spots have someone wiggle the wires around where they enter the connector. Your problem is intermittent so it won’t necessarily be obvious. Do that for each of the four wires see what you get. |

well flood...I checked the 500 efi...totally different...not even close. It does look like the same connector, but doesn't look like it's got any stress on it. Looks like they fixed problem for 06, at least on the new 500 EFI. The pink wire was a llttle worn, but solid. I didn't ohm it out, but rather reinforced it. The dealer was closed today...I'm guessing the Superbowl had something to do with that. Anyway, I'll call them tomorrow to see if they have one in stock, otherwise, I'm stuck ordering it SUPER QUICK from BikeBandit to make me ready for this weekend. If the dealership will do it, I'll just have them order it. Evidently Polaris MSRP on the sensor is ~$73.
I'll try ohm'n out the wires tomorrow if I have to wait on shipping. Thanks again for the advice... Tom |

floodrunner is 100% correct. I'd bet the farm it's a broken wire right where they enter the connector. You can try to jiggle the wires while the bike is running to see if it affects run quality to verify this.
Unfortunantly, I don't think the connector and wire pigtail service part is available yet... |

Ok...I'll go check this theory, but don't you think if this problem was intermittent, the fault would clear from the diagnostics? The machine ran perfectly all the way home last night, but the check engine indicator was on, yielding the code 45. It ran for 12 miles without any issues... It hasn't acted up since yesterday afternoon, and at that time, it wasn't giving me a code at all. Don't you think if the wire was broke I'd at least get some play in it? Yet there isn't any. So, if I wiggle the wire, and it's losing contact, how should the machine act??? |

In my experience the codes don't clear out automatically. You have to disconnect the battery for 30-60 seconds. I've also had codes triggered that do not immediately activate the Check Engine indicator. I've had this issue for a while. It is under extended warranty but I've done a lot of work wire looming my wiring and and adding zip ties all over the place. I don't want to see all that work go down the drain and also result in some other issue when wiring harness is replaced. It's such an easy fix but we are lacking the simple piece to fix it.
