Change the fluid in the front diff (actually its your 4wd hub). It calls for Polaris Premium on Demand Hub fluid or you can use ATF.

Perhaps the switch for the AWD is defective or shorting to 'ON' all the time?

I HAVE THREE BUDDYS THAT HAVE 04.5 AND THEY HAVE THE SAME PROBLEM,ONE GUY TOOK IT IN AND THEY REPLACED THE WHOLE FRONT END BEFORE THEY GOT IT FIXED.NOW THE OTHER TWO ARE DOING IT AND THEY ARE OFF WARRENTY.FROM WHAT I UNDERSTAND THE PARTS THAT INGAGE THE 4X4 WEAR PREETY EASY,I THINK THEY SHOULD OF STUCK WITH THE HUBS,IM GLAD I GOT A 04.

What Bill35 and Polarisdoo said, Don't put Gear lube in the front, only the back. The front is either the Polaris Premium on Demand Hub fluid or use a ATF (automatic transmission fluid). I'd use a synthetic, but not sure if it's required.
I'm having a problem too, mine won't engage, I changed the fluid, but no luck.
