Sounds like your dealer failed to fill all the fluids. I've got two 500s, no issues after massive whuppins.

TALKED TO DEALER TODAY AND POLARIS IS SENDING A NEW TRANNY. I LIKE THAT TYPE OF SERVICE. THATS WHY I BOUGHT A SPORTSMAN500 PLUS THE SCRAMBLER 500 BOTH 2000 MODELS.

I just got my Sportsman 335 back mon. The tranny was making a clicking noise like the gears wasnt lined up or machined right. Anyway they put in a brand new one. I rode it around the yard no noise but we will have to wait and see. My bike only has eight miles on it. I do agree with the service. Although they sent the wrong tranny the first go around, and had to reorder, but not my dealers fault, they have done their best to help me out.

Did the dealer say what caused the case to crack. I have a 500 and my riding bud has a 400 both are 2000's and we both have cracked the cases. Do you think the chain is getting to tight when the suspension gets close to bottoming out. Polaris claims the chain keeps the same tension at all times, well if you push your rear suspension down you can see the chain get tighter. This must put to much pressure on the drive, cracking the case. Just a thought. Has anyone tried a can tensioner?

The dealer dosent know what caused mine to make the noise it was making. They were told not to take it apart by polaris because they wanted to look it over to see what the problem was, also because they wouldnt pay the dealer for the warranty work if they took it apart. So your guess is as good as mine, they put in brand new one and no problems so far.
