Noooooooooo, not again.... I've been following your posts on this subject for a while now Chris, and man I feel for ya. I have a couple thoughts/comments/questions on this thing here. I feel like it has to be charging issue. The click, click, click, really sounds like the dead battery symptoms. Do you know for sure that your system is charging your bettery? Have you had a chance to take the voltage at the battery when one of the failures has occured? Is it charging at all RPM levels? My though in that question is maybe the connection to the magneto is affected by the RPM. Have you had the magneto checked? I know you have had the electrical system checked but did that include the magneto? I think that is the only thing you have not had replaced if I am not mistaken.

Man, I hope you can get it figured out. Good luck dude.

my guess is either starter solenoid or ground connection, whoever is checking your electrical system is missing something..the ground from battery connects to subframe which connects to main frame, sand off powder coat where they all connect to be sure of continuity and replace the inexpensive solenoid and be sure the connections to it are sanded and not corroded.

I think the starter solenoid is OK, the click click sound indicates it's doing it's job but the battery is dead again, jump the bike from your other quad or car and see if it'll start, if it does than I really think it's your charging system, awhile back we talked about having you get your meter out and and get us a voltage reading from your battery while the bike was running,( idle) and than take another reading with someone opening the throttle. Either the rectifier is fried, the magnito isn't sending ac voltage to the rectifier or your battery is too far gone to hold a charge anymore.
If your not sure how to do the voltage test in detail just ask and we'll talk you thru it, don't take it back to the dealer sounds like they have been a waste of $,
coupla Q's
1. do you have a volt meter? is it good/have a good battery? are ya sure
2. What battery are you running? once you run the stock wet cells down they are pretty much unreliable, get a
a good dry cell as a replacement, they are far more duarable internally than the stock wet cells.
3. Do you have a shop manual? they are definately worth it, don't be intimidated by them they will give you the confidence to do all your own trouble shooting and say good bye to the dealers- most of them can't/dont' use a shop manual and will just sell you parts until one works. Not to say that sometimes it can't be tricky to pin point some components when there is no real dynamic test for them but we have enough collective experiance on the board to help you get this solved so you can enjoy the bike again, just tell us where to help you and we'll get there.

Clicking good ground ????? No i disagree the sol is located on the subframe when you loose the ground between the subframe and the main frame you will still hear your sol click clean the connections between the subframe and the mainframe or better yet put a ground strap from the battery to the engine.
THIS WILL SOLVE YOUR PROBLEM YOU CAN TAKE THAT TO THE BANK !!!!!

ok..he we go

I THOUGHT OF THIS LAST NIGHT

the last 3 times i had this happen water was an issue

-loaded it on trailer with no issue, drove thru rain storm ..arrived and ..click..click
-road for about 40 min and went thru some mud, stopped to pee..click..click
-yesterday, road for 3 hrs, turned on/off atleast 10 times..fine, went thru mud hole and stopped to pee -again 5 min later...click..click

the only problem is the last 2 times i also ran with lights on to test the system, failed..lol

-the dealer said he tested everything separate and under load...
-we tested the solenoid by touching it with a wire across it and it worked
-when the clicking occurs, i check the battery and it is dead, but will pop start and run all day no issue if you dont shut it off...
-i have a sunn battery

Chris, I was having electical problems with my DS. I lost the CDI, then the rectifier. Replaced both but still had problems with starting. I would get the click, click sound but would not start. Mine ended up being a ground problem, even though I had sanded the connection to the subframe it would not make a good ground. As Azsand said you still need a good ground to the frame. That ended up being my problem. I made a ground strap from where the ground was on the subframe and ran it to the frame. Since this mod I have not had any problems. This is a very cheap mod that could help, sure cant hurt and will only cost you a dollar or two and about twenty minutes of your time. Best of luck

If charging system is working, then I would agree with a ground strap. This is something that can be done just for insurance. With building hot rods for years I always had ground straps from my battery source directly to the engine. Because metals tend to loose the connections that are needed for dependable current flow.

ok someoone tell me how to do this strap thing....and would it make sense that this would only happen in wet condition if it were a ground issue?

OK this is what I would do... I'm sure someone will correct me if there is a better way. The strap (thick black wire) that comes off the negative bettery connection goes to a tab on the subframe. I would clean and sand this tab and connection and run another wire (nice and thick) from this connection along the subframe to the bottom of the subframe at the bolt that connects the subframe to the main frame. There is a flat tab on the subframe that slides between two tabs on the main frame. There is a nice area to get a good solid ground on the main frame here. Again I would clean and sand this area to ensure a good connection. I would unbolt the subframe and clean and sand both inside and out on the tabs where they connect together, and also on the outside where you are going to put your new ground. This will ensure that the connection is always nice and solid, and you can easily disconnect to clean it with only 1 bolt. If you ride in wet conditions I would check the connection often.
