Is taking the parkingbrake blockoff an easy job.
What do I need to do this modification?
This is on a 2000 400ex.

What parts are required?
Do I have to change the clutch perch?

The parking brake "blockoff" is a small, eliptical shaped piece of aluminum($10 to $12) that bolts on the rear caliper. Two bolts allow you to remove the parking brake linkage that is on the caliper & then you bolt the blockoff plate on the caliper. Most people remove all the linkage, the cable and change the clutch lever and perch. You do not have to change the clutch lever or perch, but it makes a cleaner job. If you don't change the perch, you can make a bushing that will allow the removal of the locking mechanism (locks the parking brake on the clutch lever), that is just above the clutch lever. Good Luck!

Could a block-off plate be made out of an aluminum plate, or is there some machining done on the inside of the plate that I don't know about?

Lighter is better. Plus it never works anyway.

motorhead:

there is a little round chunk cut out of the middle of it to allow brake fluid to enter and push the piston to compress the pads... If you had a metal working device, you could make one with 3.4 inch aluminum, but it would be hard...

You could easily drill a hole in the center and it would work, but it would have to be in the perfect position so that the "crank" on the end of the pistion could slide into this hole.

Here is what the piston inside the caliper looks like:

Motorhead, You could make your own, but like the previous member stated, there is a small recess for the end of the piston(side away from the brake pads) to be able to move into. This is only needed when the piston is fully recessed into the caliper(new pads on a new disc). There is no brake fluid under the parking brake linkage - it is strictly mechanical, the brake fluid pushes against the piston further inside the caliper. Therefore, the blockoff plate that you use (replaces the parking brake linkage that bolts to the caliper) does not have to be completely sealed, but it should be relatively tight to keep most dirt out.
