The owners manual I have is very vague in this area.It basically telss me to take the hilliard clutch to a dealer for repair. Ive read almost all the posts on this subject here. The one one thing I want to check but dont fully understand is aligning the magneteic coil inner and outer. How do I do that?I didnt know there were two parts to the coil.Or Am I remembering this incorrectly? Thanks for the welcome.Chad

Update.Yesterday I took the hub apart and checked the alignment on the inner/outer coil and found I was able to slip a .004 feeler gauge between a straight edge and inner coil.I tapped the outer coil inward until I could no longer fit a .002 gauge between the two. Now when in awd mode both front tires engage at the same time like they should.Chad

Chad.could you explain in a bit more detail what you did? I have a n 03 Sportsman 500 with the same problem. I took apart the hub and discovered that the roller cage was a bit tight around the rollers and wasnt allowing them to slide thru the slots of the cage itself. I filed the openings a bit to enlarge them, got the pins to slide in and out like I believe they should. I am still having a bit of a problem with either late engagement or late disengagement...it's making my life on the quad a bit shaky. Not fun doubting when going up a hill...Thanks, Harry

I will try.Remove the wheel, hubnut, clutch assembly, stator plate.Place a steeel ruler across the inner/outer coil.See what size feeler gauge you can slip behind the ruler and were. This will give you an idea of how far you have to mve the outer coil.If you can slip the gauge between the ruler and the inner coil you have to tap outer coil inwards. If you can slip the gauge between the ruler and the outer coil l you have to tap the outer coil outwards.Hope this helps.Chad
