Default '04 Z400 fuel leaking

I just cleaned carb, re-jetted (124 main, needle on #3 position), and adjusted float level. Carb was leaking BEFORE and is still leaking now. The float needle didn't look worn, altho it seems a bit sticky in the seat. The float seemed too high before (15-17mm). I tried to adjust to Suzuki spec (13mm).

I noticed some fine sand in carb when i blew it out. The tiny o-ring on the top cap was missing (replaced it). My petcock is shot and just runs all the time, whether it's on prime or "ON". I added an in-line fuel filter, and a Pro-line shut-off valve (call it a petcock if ya want). At least the contents of the whole tank won't be on my floor tomorrow and I don't have to keep vice-grips on the fuel line anymore, but I'd still like this thing to run properly so that gas isn't overflowing. Pretty sure it's leaking out the overflow tube. And the floatbowl screw is tight.

(side note: I followed the dyno jet kit instructions exactly. funny how with a K&N filter & Yoshi pipe, the jet size is SMALLER than the stock 130. I closed the airbox and put the snorkel cap back on. I also removed the pre-filter bag. It seems to run good).

so what do I have to do to stop fuel leaking? anyone else have these issues?

I'm having the same problem with my raptor. If I adjust the float any more the float needle will be closed all the time! I wonder what parts to begin to replace. Any ideas?

I'd start with the needle & seat assembly, if that doesn't work, then the float. IMHO, it can only be one of those 3 things. once the float rises, that needle is supposed to drop inside the seat and prevent the fuel from flowing. ALSO/FIRST, remove your needle/seat and make sure it's clean in there, no little pieces of crud, etc.

let me know if it works out. i was going to order parts from Suzuki, but I was able to buy an entire carb thru ebay for $50, so i did that instead. of course, afterwards, I saw a couple of carbs sell for $10-20 + shipping.

I did a double and triple take too. It was what DynoJet recommended for my set up with the Yoshi pipe, K&N filter. I STILL have the airbox lid AND airbox vent cover in place, as we ride a lot of trails/big water, etc.... It seems to run great, altho I'm shocked their guide recommends a main jet SMALLER than the 130 stock. I'll double check their sheet again, but it does seem to run good the way it is now.

the float and needle definitely have to move freely , you would not think that any dirt could get past the inlet screen thats just is just before the needle and seat but it does.
i have had troubles in the past with mine ,seams like i all ways find some kind of dirt right at that spot.
i put an inline filter in hopefully it will gets most of it.
to much alcohol in the gas or the wrong kind of alcohol can do some funny things to rubber parts in carbs , you say you ajusted the float ,your sure its right ?

I added an in-line fuel filter AND a manual shut-off (from Pro-line). I THOUGHT I did the float level check correctly but I've never felt comfortable getting those dang float level adjustments right. i usually end up buying a new float.

So i bought a used carb off ebay. I'll see if it leaks. If NOT, I'll compare float level adjustment, and compare needle/seat operation.

man, i didn't think of the gas. I used some superduper race gas one time, It was some pretty potent fuel. it smelled so good it must have been 110 octane or something. I bet that gas jacked up my needle seat.
The weird thing is that I bent the tip on the float and it seemed to fix the height. I tested the level out with a hose before hooking up the carbs to the motor and it was 3/8" less than before my adjustment. I kept either adjusting too much and no gas would come through the needle or not enough and the level would go 1/2" higher than normal.
I'll see if it road tests ok. I also went the nedflanders route and bid on a new carb set on ebay to use for parts.
It cost less to get 2 used carbs than 2 floats at the dealership.
