as far as the injector working, you can check this by simply removing the line at the point where it hooks to intake. let engine idle and reach down and pull up on the arm for the pump. if the oil comes out faster youll be ok. only do thid for a few secs as this is basically causing an air leak. hold your finger over the hole if nothing else. youll be ok cuz of the premix you have. this is in the polaris service manual. as far as the fan, the air cooled motor sometimes takes a while. ive ran some 300's that they wouldn't hardly come on at all. the fuel from proper jetting helps to cool a 2 stk as it runs. if in doubt replace switch, it costs less than piston.

 

The thermostat is way up there for the Xplorer 250's. Just off the top of my head it's 240 degrees. I tried to test it by the manual. I boiled some water put in a hi temp thermometer and found out my stove won't even get that hot.LOL I went ahead and tested it with a heat gun. I just could not verify it's operating temp. But was able to make sure it at least functioned. My Xplorer fan only comes on in the summer, and even then only when riding slow during hot times of day. Most of the other 250's don't even have a fan.

 

I like your way of thinkin' jeffro, cause I think the same way. Pistons aren't cheap, or the work that goes with them.
I'll basically use this machine for the deer lease and want it as close to stock condition as possible, mainly for reliability.

I guess that fan wouldn't be kickin' on up there, I imagine it's da** cold in Oregon.

The worst part about all this is that I never got to hear/see what this one, or another like it, sounds or runs like. It keeps me wondering.

Sounds like you have most everything covered. The only thing I would reiterate is to verify your auto injection pump is truly working. Until you know for sure, I would continue to run 40:1 in the gas tank too.

Also, my Xplorer 250 vibrates pretty bad at idle (my idle might be too low) but just give a tad more RPMs and she smooths out well. By the time the clutch engages the engine is very smooth.

As promised, I've got more Questions.
1) The idle seems to stay pretty high for a while after it has been revved some. Of course that makes the engagement in gear real harsh and the engine louder. After a while, sometimes a long while, it goes back down to where I think it should be, at the point where it is fairly quiet. This isn't normal is it?
I have a feeling it's time to clean out & adjust the carb. which might help. I also suspect than when I put this thing back together, the throttle and choke cables may be in at different angles/bends than before.
2) When I started it up for the yesterday, I ran it at idle (fast idle as mentioned) for about 3 or 4 min. then turned it off and tried to adjust the exhaust to seal the leak. I ran it another few min. and slowly drove it up and down the street a few times. I pulled back in my drive and let it idle for a min. and it died. I noticed gas was leaking out of the exhaust pipe at the joints, and when I took the pipe apart again there was a lot of gas in it. I drained it, pulled the plug, pulled the rope starter to blow out any gas in the cylinder, and then started it again. It didn't happen again, but I'd still like to know why that happened. Anyone know?
