It is not the same problem as the 500 efi's with the hot light. There are only a few with the problem and only the early 2006 500 efi's.

1. Do you have to keep refilling the recovery bottle with antifreeze. If yes and no coolant leak you have a bad head gasket. Check your oil.
2. Check the sensor on the engine block. It is the one that controls the hot light.
3.When hot check both the inlet and outlet hoses to see if they are the same temp. If not stuck termostat or bad water pump.
4. Does the fan come on by it's self.
5. Your bike can overheat after 15 min of idleing. The true way to find out if it is overheating is if the recovery bottle is very hot to the touch. You will find the recovery bottle get more and more antifreeze in is as it warms up. It will get warm to the touch but not hot. Let you bike run until the fan come on and off, if that happens all is well. Replace fan thermostat.
Can't recall if she was running out of coolant or not - will check the oil shortly
Cleaning the connections at the sensor shortly
Checking the hoses shortly.
Fan does not come on by itself

checking the oil wont neccisarily telll you if the head gasket is gone. it depends on where it blows through. if it was a two stroke id say it is that for sure but being 4 i have doubts

Overflow was almost empty when I first fired he up. Toped it off
Connection to thermal sensor on block cleaned & OK
Hose from Tstat hot - return hose not hot. Rad also hot on Tstat side. Other side cold - Rad overall cool
Fan still didn't come on, but temp lite did.

My guess now may be plugged core on rad as it is too cool, or circulation issue.

It is a 4 stroke - I have seen in cars that coolant gets in the oil - but easier to tell by smell of exhaust fumes & color. Sweet smell, & white smoke usually sign of bad head gasket

Perhaps. But if it is, how do you bleed out the air?

there may be a screw on the top of the head that is used to purge the system just unscrew that and air should come out

I'm almost sure that your water pump is faulty. It is hard to tell on an atv if it is working. I would try to disconect one of the hoses and start it up to see if it circulates. Maybe disconect it at the thermostat and see.
