Does the awd system still engage when the handlebar selector not in awd? My wifes 99 Scrambler 500 does. My brothers 98 425 magnum does too. He said that the dealer told him that the will. Anyone know anything about this?

It should not engage. Unless you have a defective switch.

If it's not your switch, then I would say the set up is wrong from the factory, meaning, the armeture plate, coil, "Hillerd" clutch tolerances are off, this is a fine tuned setting that has to be correct, if not you will have unwanted engagment and premature ware. (the clutch thinks the coil is on and is creating a drag on the clutch, thus ingagment occures) The only other thing I can think of is that the spring that holds the rollers into the "relaxed postion" on the clutch is week of streached, this could also give you the simtums you discribe. This is less likely)
