But some parts are interchangable but different as for say swing arm is bigger on the zilla but it may mount up on the racer. Or you can put a zilla engine in a lt250r frame with some modifacations. ---

Let's clear some things up here. First, the footpegs are NOT interchangeable. The wheels will bolt up except for 85 & 86 250 rears which had 4 bolt pattern. Rear hubs are NOT interchangeable except for '89 and later 250's. The splines on 85 - 88 250's are smaller than 500's. The sprockets are NOT interchangeable, front or rear. The front sprocket has way larger and less splines on the 500. The rear has a larger bolt pattern. The brake calipers are interchangeable but the brake disks are not. The rear disk on the 500 has a 4 bolt pattern versus 3 for the 250 (in addition to being 1/2 mm thicker). As for the swingarm, the 250 swingarms are actually longer than 500 swingarms. They do however have the same frame and engine spacing on the front pivot mount, so they will bolt up. However, the suspension setup is vastly different on the 85-90 250's versus the zilla. The 91 and 92 250's are more similar, but are not exactly the same. Some mods will have to be done to get the swingarm to work.
Here's a few other parts that surprisingly don't interchange: Shocks, rear axle, rear carrier, gas tank, rear grab bar, front bumper, a-arms. The front shocks on the 500's have wider mounts than the 250's which require more space between the tabs on the frame. The rear axles are never interchangeable, even with the '89 and newer 250 axles with the larger 500 style hub splines. The reason is because the axle bearing surface is much larger diameter on the 500's. Because of this same reason, the rear axle carriers are never interchangeable either. The gas tanks are shaped differently and won't fit under the plastic if you swap them. The rear grab bars aren't even close. The front bumper won't interchange because the frame rails on the 250 are much wider in the front where the bumper mounts to. The a-arms mounting points are not close either.
Here's a few parts that do interchange: The headlight and tail light. Any of the handle bar controls. Shifter lever. Front hubs (but not the spindles) Rear hubs from '89 & later 250 as mentioned above. All brake calipers and brake pads. Wiring harness for 87 & up bikes are very similar and can be made to work.
Finally, a 500 engine can be fit into a 250 chasis without too much modification as long as the 250 is an 87 or newer. (85 & 86 have only 1 down tube in the front of the engine. Quite a bit of cutting and welding needed.) Custom front engine mounts will have to be made and the engine may need to be tilted down a bit. But this is all very possible. Keep in mind that a custom exhaust will have to be made. FTZ used to stock pipes for this swap, but they will still custom build them for it. The air intake will have to be modified quite a bit too. Most people just use k&n clamp on with no airbox.
