I've notice mine makes a "klank" kind of sound when coming out of 4x4 if moving. I always try to stop, and barely hit the gas a few times when disengaging 4x4. I'm sure it's easier on the tranny, etc. if you stop when going in and out, even though you don't have to. The manual says you should stop.

I have a 2001 model. I engage and disengage 4 wheel drive at any speed without any type of noise. I've engaged in the middle of a hill climb or when decending a hill. No problem.
The only time I have trouble is getting from park or neutral into forward or reverse. I always knew this had to do with the fact the bike idles to fast even though the choke cable was pushed in all the way. I've played with the idle screw so many times only to have the idle speed constantly change on me. For a long time, I learned to shut the engine off and switch to the gear and then restart. I was too lazy to fix the problem since I hardly ride the Kodiak anymore.
Thanks to KNOWSALOT, this problem is well on its way to being resolved. I ordered a new updated choke cable. I did find that the plunger leading into the carb was corroded. In fact, the spring that pushes the plunger back into the carb after releasing the choke was rusted into two pieces and one of the pieces barely resembled a spring. I was going to order a new spring but discovered it is only sold with the plunger and a few other parts for $21.00. I hate to pay $21 for a spring so I am going to try finding one at an auto part store first.

The noise you are talking about is when the differential is loaded as yamaha says ,I recieved a service bulitton at work on this subject,, when the servo motor is trying to disengage the 4x4 there sometimes is pressure on the internal parts of gear case, Just slow up and turn bars back and forth and that unloads pressure and it will come out of 4x4 much smoother, My 2001 kodiak made the noise also ,My 02 grizzly doesnt make noise, but comes out off full lock or reg 4x4 sooner if I turn barsback and forth with throttle let off, YAMAHA dealers should have recieved this bulliten .
