Had to have both headlights and wiring harnesses to them replaced on my 2001 AC 250 about 3 months ago. No problem since, but then again I only have about 35 hours on it since then and haven't use the lights much. I used to work on outboard motors which use the same style of charging systems and my experience, for what it is worth, would be to change out the stator and regulator at the same time. I've seen a bad regulator screw the stator which in turn screws the new regulator or visa versa. The manufactures tech guys have even recommended it for persistant problem children.

What year is your 250? Mine, a 2001 AC250 allows you turn the lights on and off with the second position on the ignition switch. Bear

In response to your headlite probelm.i own a 2001 Arctic Cat 250 4x4.one headlite was always dim.
the nearest thing to an Arctic Cat dealer where i reside is a Suzuki dealer.their tech advised that
Arctic cat put Halogen lites in this particuler brand of Arctic cat(unsure of other models).
he advised the heat of these bulbs is too much for the electrical system.in fact one of my plastic
housing was melted around the bulb.he replaced them with regular bulbs.
this dealer also sells yamahas and they have the same problem.

as an aside my brother has a 2000 Arctic Cat 500 4x4.He replaced the stock lites with a set of driving
lites from canadian tire.however he has only high beam but is happy with the results.

hope this is of some assistance to you
