2004 Outlander 400 Valve Adjustment

Make sure you have a cold motor before you start!

You will need a few tools to do this job.

1) 8mm 1/4" drive socket (Valve cover)
2) 10mm wrench (Valve adjust locknut)
3) stubby screwdriver (Valve adjuster stem)
4) small visegrip (I used this to hold the stubby screwdriver steady)
5) Spark plug tool from Outlander toolkit
6) Feeler gauge set

1) Remove seat, then left and right panels.
2) Remove spark plug on left side of motor.
3) Loosen the four 8mm bolts, then remove valve cover.
4) You will see the valves and the camshaft. Pull on the starter cable until these two lines on the camshaft are parallel to the head. The piston is now at TDC.
5) The intake valves are pictured to the left (rear), the exhaust valves to the right (front).
6) Now check the clearances using your feeler gauges. I have listed the tolerances below.
7) Use the 10mm wrench to loosen the locknuts. Be sure to hold the adjuster stems with your stubby screwdriver. Screw them in to be tigher, out to loosen. Retighten lock nuts.
8) Check with feeler gauge.
9) Continue steps 7 and 8 until you reach the desired measurement. I recommend turning the motor over once with the starter rope and rechecking with the feeler gauge.

Intake:

0.11 to 0.19 mm
(.0043 to .0075 in)

Exhaust:

0.06 to 0.14 mm
(.0024 to .0055 in)

10) Reinstall valve cover, spark plug, body panels, and seat.

11) Congratulate yourself! You have finished your first valve adjustment.
