I think I've tried everything and now running out of options. I replaced the magneto, coil, CDI, rectifier, spark plug. I followed the below troubleshooting steps and still no spark. The starter relay is clicking and starter is spinning. The bike is fairly new and I'd like to get it started again. Please help! https://atvconnection.com/forums/1-e...completed.html
First, do you have spark? Take the spark plug out of the engine, and with the boot still connected, put the spark plug on the engine block. If you don't get a spark, you have a grounding issue. To fix this problem, find a wiring diagram of your CDI box. I have posted the common ones as a picture below. On the diagram, find where it says kill switch, take your multimeter and put it to the wire in the connector that would plug into the kill switch from the CDI, and place the other lead of your multimeter onto the negative wire (green) at the battery terminal. If it shorts out and gives a reading, the kill switch isn't working correctly. It may just be stuck, but they aren't that hard to fix.
I hope this helps! I had the same issue, I replaced all my electronics and found out my kill switch was just stuck in the kill position, I spent $55 in parts to find that out. If you have any questions, please respond
Thanks Quad nerd for your input. First of all, my CDI is the second one from the top; 6-pin green connector. I have no spark and I also removed the kill-switch pin from the CDI connector block to bypass the kill switch circuitry - still no spark. I also took apart the kill switch and all appeared to look ok. I'll be testing it again tonight.
Also, how many poles did your old stater have, (each little part on the stater where the copper wire is wound up) Compare it to your new one, if the amount of poles are different, it wont work. It wont work because the flywheel has to have the same amount of magnets in it as your stater to generate electricity. If the staters are different, you should be able to put your old one back on and plug it into the wire harness.
Could you also tell me what kind of engine is on there?
I had the same problem just 2 days ago except I have the 5 pin cdi. I just ripped the kill switch wire out & started right up.. only problem now is the only way I can turn it off is by unplugging the cdi
Yea, some kill switched can be a bit touchy. The problem with my kill switch is it wouldn't stick in the on position, so I had to stick a piece of electrical tap in the little slot so it could stay on, it made it a little harder to turn off though.
I'm still working on fixing my problem. I think it is related to the starter clutch as the starter spins but doesn't engage the flywheel. I'm waiting on the tool to remove the flywheel to see what's going on inside. I'll keep you all posted.
