drill a small hole in it. doesn't have to be perfectly centered. tap allen wrench in it thats a little to big. use pencil torch that uses butane. they are cheap. a little heat and turn the allen wrench with some pliers.

250ex:
I drill and tap to remove bolts I broke the heads off and studs I cannot twist....
Your method with a drill and an allen wrench is much simpler, I wish I had thought of it. Thanks

i did that with mine, i was able to just get the bolt with my finger nail and twist it out like that. maybe it could work for you too. it would be worth trying before you got into doing a lot of more complacated things.

If enough of it is sticking out that you can tap on it with a chisel, you can use a sharp flat chisel and a hammer to turn it. Just get on the highest corner sticking out and tap it in a counterclockwise rotation and if it isn't to tight, you should be able to get it. It is kind of hard to explain but works really well if you know how to do it. Otherwise you will have to drill a hole in the stud and use an allen wrench or easy out to remove it carefully. A reverse drill bit works good to.

Wow it sounds like those bolts are prety weak. My girlfriend broke mine off on my 400ex while she was changing the oil ( it was the trade off for replacing her brakes) and i was able to back mine out with the small chisel. And lucky for me they are the same bolts on my 86 trx250 parts bike. it really woried me but it is all better now the wierd thing was the bolt wasnt hardly tight when it broke. I would try to back it out first. it would be alot better than drilling it out.

Yep, same thing with me. Mine was broken off deep inside. I couldn't get to it. Had to pull the clutch cover off to get to it. Happened when I just got my torque wrench so I figured I'd spec all the bolts after an oil change. Well, after 20-30 change w/o a TW, it broke when torqued to spec.
