I know that this is an old thread, but it has been very helpful for me so far (as have many others in the archives).
I have the same symptoms on my magnum 325 as this thread originator had. I also found that the belt has over 3 inches of play (will get a new one) is just under 1-1/8" and I have a groove in the drive clutch at the bottom of the sheaves. I have the secondary clutch out and will dismantle it tomorrow
Unfortunately you lost me when you said it was the "torque-limiter/torque-stop" out of adjustment. I can't find any reference in my haynes service manual or the on-line assembly drawings.
Can someone explain this please?

The torque-stop or torque-limiter is simply a bolt in the side of the tranny. The bolt is on the lower rear drivers side (left). This bolt needs to be run out snug to the frame then turned one full turn and then set in place with the lock nut. This keeps the tranny from shifting clock-wise (from the top view) when power is applied via the drive belt. If the torque-stop is out of adjustmebnt, the tranny will twist and cause the belt and clutches to be out of alignment.
Since you have everything apart, go ahead and replace the ramp buttons. It's a cheap fix (dealer charged me $25 for buttons installed)and was THE most noticable improvement made to my TrailBoss.

Ok, so after following this thread I changed the buttons in the secondary clutch (worn, but not melted or completely shot) and put on a new belt. The Black spring is set in the 2-2 position. Unfortunately no miraculous change in acceleration or zest going uphill.
The new belt is the same length as the old one, but I still have 3 inches of play (deflection) way past the 1-1/8" spec. Pushing with one finger can almost get both sides of the belt to touch The belt does not touch both sheaves in the front clutch. The front clutch has what looks like a blue spring in it and the buttons seem fine. I haven't taken it off (been avoiding it - no clutch tool) but am wondering if it is the problem. Centers between the clutches is 10" (same as spec) and the engine and transmission seem to be solidly mounted (no wiggle). No significant squealing or noise from the tranny - just me urging it uphill.
Not sure if relevant but the original owner used it to plow snow from his driveway and yard back in Iowa.
I have searched the forum but no solutions. Any ideas would be appreciated?

Check a manual to see what the centers are supposed to be on that machine. Also your deflection is monstrous you will never be in the bottom/top that way. Is the belt sticking out of the secondary clutch about an eight of an inch? If it is not you can remove a shim from INSIDE the secondary to get the belt to ride higher. Doc

Thanks doc - No the belt is flush to slightly below flush. There are two shims inside the clutch - can I take both out if necessary or does there always have to be one in there?
Also do you know how the moveable bushings in the drive (front) clutch are supposed to work? I saw in another thread that they can stick - if so can they be serviced without special tools (other than the clutch puller)? The sheaves in the drive clutch doesn't touch the belt when the belt is all the way in so I thought that might be the culprit. Although when I push (axially) on the outside of the clutch it does move in about a 1/4" or so and then releases when I let go.
Now that I think of it, the moveable bushings in the secondary are firmly embedded in the sheave - couldn't take them out by hand so I decided to leave them alone.

Pull out 1 of those shims and check again. As the belt rides higher your deflection will decrease. When you reassembled the secondary, did you give it about a third of a turn preload? As far as the primary goes the belt doesn't need to touch the belt at idle. The blue/green spring you have is very soft so you will be able to push it in. Doc
