I'm thinking of taking the aluminum impeller out and putting a plastic one in and trying that!! I just don't know what else to try

Also did you make sure to have the ceramic side of the washer is facing the seal? This can cause problems. If you did, then try the plastic impeller. If it still leaks the seal is either faulty or not installed properly.

Yes the ceramic side is facing inward towards motor and rubber side towards impeller , I doubled check things putting it back together so I wldnt have to take it apart again , but guess that didn't work out,, is there any other washer ,spacers , or anything that goes behind impeller other then the ceramic/ rubber seal?

Nothing else behind it.If you have to go to the trouble of taking the case back off,I'd replace the shaft also.Dirt Cheap Yamaha, Polaris, Suzuki & Kawasaki OEM Parts & Accessories – Cycle Parts Warehouse If you're not the original owner,it may have been bent earlier.

Cam gear has to be removed to be able to pull the oil pump body out. It has 3 recessed allen head bolts holding it in. Shaft has to be pressed out and carefully press the new one in,then all the timing marks have to line back up on reassembly. On the shaft,I'd have a good machine shop do this. On the cam sprocket,it's a split gear that has 3 springs that have to align back up. IF you're careful when you remove it,the gears wont slip. If they do,then it's a little problem getting both the gears teeth back together. There is a special tool, basically three pointed rods that push the springs back and align the sprocket teeth when installing this gear back on.

Glad you didn't have to tear it apart to replace a shaft. That's not a job that I'd envy anyone having to do..
