If you are positive that you are installing the needle correctly (making sure that spring pressure holds the needle down), then I would assume your slide is in need of replacement ($35-$45). The material that the stock slide is made from seems softer than others. I had to replace my LT500 carb slide when the idle screw wore a notch in it. Either your outer slide surface or the hole for the needle may be wore to the point that the fit is sloppy. Thus, the needle may not always line-up with the needle jet causing the needle to break when the throttle is quickly released.

The circuitry in the stock '87 mikuni carb is very poor, I certainly wouldn't put any money into it at this point... Sounds like you've got some pretty severely worn parts.
Either find a newer TM38 or better yet, the newer TMX mikuni or switch to a PWK (Keihin) carb. You could really benefit from a larger carb anyhow (41.5mm) It will make a pretty big difference in top end perf.
Nice signature by the way.... Sure sounds familiar
