That is a perfectly good solution, one that Cannondale owners were doing. Works fine.

Just be careful not to scratch the powdercoat where the water flows. I believe it's powdercoated from the factory, and not just paint. Any little scratch or chip, and it will start all over again. I'm wondering if you can have magnesium chromed. It would certainly be more durable. Or maybe have it machined and add an aluminum insert.

Got all my stuff in from the dealer.

replaced the impeller while i was at it. With a Pro Design impeller(Billet) and all the bushings in the water pump housing. Dint need to. But I did. Had it open why not

I for got about that little screw. The extra one on the bottom of the 04 Alum clutch case covers. So. I was able to find a perfect match for a stainless one at the hardware store.

I filled it ran it for about 10 min all seemed alright.

I use:

KN Oil filter
Royal Purple 10w40 Max cycle
Engine ICE Radiator fluid.

I think Im good now. As for the mag cover I took a hammer to it! It was fun.

You should have taken a torch to it. Once magnesium catches on you can't put it out. That was the problem with the original "mag wheels". They got their name because they were made out of magnesium. My brother had this old military survival kit. It had this chunk of magnesium that you'd shave off into tinder, and it had a flint along the backside that you'd hit with the back of your knife. Man that made a white hot flame.

Woo haa. Just cheaked under the quad. SOB is leaking oil.

Someone corect me if im wrong please.

Before putting the gasket on. I took my fingers and ran oil around both sides of the gasket. Bad idea? (I was thinking like a car oil filter you put a little oil on the edge of the gasket.

So I ordered another gasket and some Kawi liquid gasket too.

So do I try:

1) A new dry gasket?

2) Do I try a new gasket rubbed in oil again?

3) Do I try a fresh dry gasket with liquide gasket on both sides?

Over 24hrs I prolly lost a qt.

And there are two spots near the bottom that as soon as you wipe it clean you see it run right out again. Any suggestions?

I was going on a road trip to go ride saturday the 15th, but not if this is happening, and hopfully Ill get the stuff in time

No luck.

Dry gasket, make sure everything goes on square and tight. You can use silicone for extra measure, just make sure you put it on uniformly. You put oil on a filter to prevent the thick rubber gasket from tearing. It's squishy enough to push the oil back out. You don't put it on gaskets, it will act like a wick. I would also assume you wouldn't get it as tight as you're supposed to because of the hydraulic pressure. Then when it releases you'll have a gap.

So new dry gasket, tourque to specs. If it doesn't stop then either something is hanging up, something is warped, or something is nicked.

Hear was a thought two. I was never great of the idea of those silicone gasket even though I ordered some as a back up. Would a double gasket be a viable idea over the silicone?

Thats for the insight. I see Iv had some things mixed. I appreciated the help.

Just a heads up - I went to my Kawasaki dealer today and ordered an '04 clutch cover for my KFX. They told me there are two different part numbers listed. I asked if there's a chance they changed parts mid year '04. I explained the issue with the corroding of the '05/06 clutch covers. He said it's likely they did, since the second part is $100 more.

So - if you go to your dealer, get the early '04 clutch cover - or I guess you can tell them you need the cheaper one.

Maybe it's just a Kawasaki thing (the mid-year change), but I doubt it since it's a Suzuki motor.
