04.5 400 sportsman AWD not disengaging

Default 04.5 400 sportsman AWD not disengaging

If I spin the wheels in AWD in reverse the front locks up as it should but when I put it in forward the front stays locked and makes the bike feel like it has the brakes on, it will not coast, wants to come to a stop when throttle is let go and very hard to steer. If I put it in 2wd and back up a few feet it unlocks and evrything is fine again. This does not occur if it locks up while going forward, it will unlock normally. Fluid is good and full in front diff. Thanks for any help.

Had the same problem 3 yrs back,, cost me a new front diff.$ 1250 CDN. Polaris diffs suck !!! they use plastic instead of steel bearing cages.

The problem seems to start with not changing the oil frequently and not keeping the oil topped up in the diff..

Good luck with it..

I remember reading on another forum about using john deere gator diff. cage. It is the same as polaris and only around $200.00. I will have to try and find the old thread

if your bike has the non hub front end(not sure on the 04.5 year) then if the roller cage is broke, then the most of the time it wouldn't matter if you had it in awd or not when it kicks in. the hillard fronts ends won't take alot of abuse before the brake like spinning the rear tires and putting it in awd while there still spinning will take out the cage. yes the J deere cages are the same and alot cheaper. there has been part numbers posted on some threads if you do a search.

The newer single centralized Hillary locking diff with the single plastic roller cage,is a much weaker set up than the twin locking hubs with two steel Hillary roller cages that Polaris once used in 2003 and before.

yeah, is'nt that special mr TLC how they put that crackerbox in the scrams!!!! i feel my 01scram500 is pricless,,,,,,,,,,, i beat the living snot out of the awd system in the winter. i'll bet the centralized cage would of exploded the first week the way i drive!!i barely use it in the summer,thats what the 250 is for,,,,,,,,,,,,,,,,,,,

Scrambler held on the older AWD system the longest,they did not put the new AWD set up in the Scrambler untill 2010 or 2011 ,I think.

yeah, i have pictures of the 2010 if needed,also deep sixed the pullstart probably due to addition of ecm,,,,,,,,,,,,,,,12" front rims, dif.headlight system right in the line of fire,,,,,,choke and ignition switch on handle bars,,,,oh yeah can you believe they put plastic foot pegs in place of the indestructable steel,,,,,,,,,,,,,they did install a DG looking front bumper though,,,,,,,,,,,,,wippy ding-dong.

According to my Polaris manual, it says to do the following.

When backing while in demand four wheel drive then going forward, if one or both hubs remain engaged they can be disengaged by stopping, shifting to and moving in reverse. then procede in forward again.
