Just one question. My Grizzly is a 2003 model. My rear outboard cv joint disinetegrated about 2 months ago. I purchased a new axle with a new cv joint for the outer. I put the original inboard cv joint on the new axle alongwith the splined gear that slips inside the differential. Just 2 days ago i.e 10/12/05 the splined gear popped out of the differential while riding.

I have since inspected all that I could see and saw no obvious damage. I put it all back together and I am hoping for the best. A local ATV mechanic said that when I replaced the axle and outer cv joint, that I may not have pushed the splined gear in far enough forthe c-clamp to set properly. I can't swear to it but I believe I did. Anyway, this time when I removed the entire cv axle to inspect it, I intentionally re-inserted the gear into the diff by only pushing real hard by hand. I then removed it again and cleaned everything up and reinstalled it for the last time. It's running fine for now. What's going to prevent it from happening again? My question is this- Should I be able to jerk the cv joint spline gear out by hand as I have done or is the c clamp worn out enough to allow me to do this? Or could it be that cv joints themselves are not extending properly? They seem to be fine to me.

Someone suggested a new c clamp. Mine appears to be ok. What bothers me is when my local mechanic told me that I should not be able to pull the spline gear out without a screwdriver or small pry bar. All I have ever done is jerk on the axle super hard and it pops out with the c clamp still attached.

There are a few things you should consider. First of all it's okay that you can yank the shaft out with a few good pulls. You have to consider that there is no outward pressure ever put on the cv joint during normal operation since the ball, race, and cage assembly are floating back and fourth inside. Now that raises the question: What's pulling this one out on your vehicle? I think the first clue is the fact that you have done a cv replacement. It's very common for people (including certified mechanics) to put the cage in the housing backwards. This can cause it to ride up high inside the housing and it will hit the retaining clip that is there to hold it inside the joint during shipping. I would be willing to bet this is the case. The key is to put the parts on the shaft in the following order: boot - cage - race- ***** - housing. If you didn't go in this order then that's the problem. The other common problem is raising the bike up with a lift kit. If you've done this then that will pull the axles apart regularly. As for the "c" clip they can some times compress over time due to heat and or being compressed over and over. Just stretch back out slightly before you place it back in the differential. But be careful over doing it can cause it to get cocked to one side or another and hang up. This can be a pain to ever get out. Or it could damaged the splines if to happens on the way in. PM me if you need more pointers.
