When your bike gets louder than usual, or the packing starts blowing out the silencer. It's not hard, you either have to remove the retaining bolts and pull the muffler apart or drill out the rivets and pull it apart. I would recommend that you use bolts instead of rivets when rebuilding silencer. Also, don't buy that expensive repacing laterial they sell, pick up a piece of insulation from Home Depot, it's pink and I think called "R11", I used that several times in my R, and it was still quieter than my friends LT with the "true" packing.

I can see the use of the R11, But, How long does it last? So far I have only had to pack mine on the sportsman two or three times a year.

When you drill out the rivets, do you need to remove them from both ends of the can, or just the end by the exhaust tip?
I've removed the tip and disks from my E-Series then drilled out the rivets, but the core will not budge.

OK, I drilled out both ends and got the core out. First time doing this, so I was surprised at how tightly it was packed. I was going to repack with household wall insulation, but since it's such a pain to open up, I think I'll spring for some universal packing material from a cycle shop.
There is one other mod I would like to do... Just wondering if I could put an internal baffel inside the core? Right now, the exhaust flows straight through the core. The perforated metal lets the fiberglass absorb some of the thump, and the disks and spark arestor cause some backpressure. It's still kinda loud. If I could put something in the core to cause some turbulance, that may help the high/low pressure pulses to mix and quite it down a little.
So what do you think? I thought about using some stainless washers. Bend them to form a small tab, then rivet them to the inside of the core. Maybe 2 or 3 inside the core... I don't know, maybe I'll sleep on it.
Once I figure something out, I'll post some pics and give a follow-up report.

That might work but I'm not really sure. I have really never messed with that but mine is straight through and then I bought the turn down end cap just to make it louder. But whatever works.
