I have a 400 Xplorer, just turned 8,000 miles, and it has never been back to the dealer. Not that I haven't done anything to it (brakes, belt, CV boots, etc) but there has never been a failure. In fact, the only time I had to walk because of it was due to lack of petroleum distillates in the tank (ran out of gas). My Xplorer has never let me down.
That said, a buddy of mine got a 500 Sportsman. It is heavier than my 400, but also more heavy-duty. The ground clearance and smooth ride of the Sportsman series is unbelievable. If you have never ridden an IRS quad before, you owe it to yourself to at least test-drive one. Night and day difference, believe me.
Also, since about 2001, the SPortsmans have had all their known weaknesses fixed. The 03+ ones even went to permanently lubed chassis bushings, so depending on how new it is, you can have as few as 3 zerks on the whole machine.
