05 Sportsman 800 EFI Must Read... Heat Issues!
i've used header wrap for an aftermarket pipe and it works and holds up pretty well. but, it does cause rust. try to run the bike after you wash it to dry it out. after one year my pipe had some rust but not too bad. i sanded it and painted it with pj1 vmt header paint. good for 2000 degrees. one thing i figured out, if the plastic touches the pipe or heat shield, ceramic coated or not, or all the insulated heat tape you can put on it, it will still melt. i just got some of the dei 2000 degree thermal tape but haven't tried it yet. 1 3/8 wide x15ft. 13.88 plus 10.00 handling fee but no shipping from summit. i did get a hat and some stickers for the handling fee.

Note:
I took my left over header wrap and cut patches to place on the plastic, I used black high temp wood stove silocone. so if it does touch it still wont melt. I also spaced my right floor board out 1 inch the reat of the plastic will strech but you do have to bend the foot brake lever. I now have the piped wraped and extra on the plastic side plus there a 3/4 inch air gap.

I have a 2006 800 efi. It has 200 miles on it and all i do with it is trail ride. I have had no problems at all with heat. When i am riding the side shield gets a little warm but that is it. Hopefully the upgrade for the 05 will fix your problem. If anyone is intrested i will take a picture of the side of the quad without the quard so you can see what they did.
