9 0zs. seems like alot. there are more componets in the adc verison so you would think that would take more fluid. i agree there shouldnt be any preesure build up if the vent is not plugged.

Default Front diff input shaft seal (leak)

Well, made some progress today, but couldn't get to the seal from the inside.

The roll pin came out okay, and the driveshaft slid back and came off the input shaft very easily. Three bolts later and the input shaft cover was off, but I couldn't get to the seal. The ADC coil and another bearing were in the cover, and they wouldn't come out. According to the manual, the coil and cover bushing is to be inspected, then replace the cover seal prior to reassembly. It just doesn't show exactly how these parts stay in the cover, but I suspect that the coil (at least what the manual shows as being the coil) has to be pulled out, and then there probably is a snap ring in there that holds the bushing and bearing.

Anyway, I'll play around some more with it tomorrow and hopefully gain access to the seal without screwing anything else up. I took several pics already but won't bother to post them until the whole project is done.

In the mean time, I put the plow back on the 500 for snow removal.

Okay, I can't figure out how to get the coil out of the cover. So I removed the whole cover/coil assembly (had to remove the wires from the weather-pak plug terminal) and will bring it and the seal kit to the dealer and have them do it. Won't cost me anything since it's warranty work. I'll post some pics when it's all said and done.

you must have real good dealer to warrnanty when you did part of the work. every time i ever had warr. work done, they tel me to bring it to them instead of giving me the part and do it my self.

Well, I decided to yank on the seal again and it came out. Being that the manual didn't say HOW to install the seal, obviously it goes in from the outside and not the inside as I had assumed. I still plan on making a webpage for this whole project, bit I decided to post some pics in case someone else has to do this same thing before I can get the page done. I haven't reinstalled the cover, won't have time for that today. But at least I got the new seal in an will have the 800 back in business soon.

That's a good write up for sure!!! Thanks for taking the time to do all that!! And hopefully it doesn't leak again but it looks like a hospital room, so I'm sure you'll be fine.

I managed to get some time tonight to work on it. Everything went back together very easily. I'll be busy at work the next two days but will probably have to plow some snow this week. I'll keep my fingers crossed that it doesn't leak again.
