Well I broke the front diff Again....
A buddy and me were out enjoying a few trail sodas last night and found a bottomless swamp and short story I was stuck and rocking side to side and the front diff went BANG! Now this is like the 4th time the it has lost the 4x4 with that noise. I have took it to the dear for this 3 times already and every time I get it back the 4x4 is locked in 90% of the time in 2wd and I seem to wreck it real easy again.. My buddy on the Grizz said " man that did'nt take much, glad I bought a Grizz". I just wonder if the dealer is just band-aiding it till next time.I still have warenty till 2011 but if it breaks soooooo easy after they fix it and its not worinkg properly to begain with, whats the use.. SOOOOOOOOOO how hard are the
frt diffy's to rebuild on a 04.5 sportsman 400 and how much, any stronger parts out there.. I am getting real upset everytime I go deep the diff goes bang and leaves me victom to get pulled out by brand "X".

I still have the lift and tires but the motor is bone stock andf it has the new upgraded ebs clutches.. I believe the cages are cracking but like I said its never right after I get it back the 4x4 always has a mind of its own, so I wonder if they are just replaceing the broken parts and not the stressed parts as well.. IT seems like every time I get in the marvalous black Michigan mud it goes BANG.. Just looking for some pointers here.

Maybe you need to look into getting brand "X".

There is on proplem with the stronger metal aftermarket roller cages, if they ever blow they will grind surrounding parts alonge with it as well unlike the pastic roller cage.
If the AWD is kicking in while the ATV is in 2wd mode than it was put together at a wrong torque spec I would guess.

Thats true, when I do use a mechanic on my Ski-doo sled or Polaris ATV , the guy I bring it to is the mechanic for our Yamaha dealership.
As long as he has a spec manual he does not care what type of machine he works on,there all just a pile of nuts ,bolts and parts to him he says. LOL
