Sportsman 04 500 Brush guard problems
I just bought and installed the front brush guard for a 2004 SP 500.. I bought model # 2874433.. Has anyone had any trouble installing this on their machine.. For those of you who have installed it, you know there are 2 sets of mounting holes on each side of the brush guard itself, one set for the 2004 600,700's and one set for the 400 and 500's.. Well when I attempt to mount it using the holes for the 400-500 it doesn't want to go on.. One side will mount and then the other side won't sit far back enough to hit the proper holes.. It seems as though the front end of me quad it holding it back.. To the naked eye it looks even and looks like it is attached to the frame properly (the nose of the quad).. So I now used the holes for the 600-700 and it mounts but is farther out then it should be and is not even, one side is out farther then the other side..
Anyone else have this problem.. And what was the solution or fix for the winch cable rubbing when plowing? Thanks guys!

I have an 06 800 and had the same problem.
Couldnt bolt up to proper holes.
Instead of sitting too far out like yours , mine sat too close in and too low.
I fixed mine by grinding away a little bit of the plastic from the front end so that the guard could reach its proper holes.
My brushguard was crooked as well. Must be the way their made. After i bolted it up as straight as i could i tied a rope to the one side of the guard and tied the other end to tree and gently pulled till i got it straightened out the rest of the way.
I bought a back bumper the other day and it sits crooked too.

jjejfjf, when you thought my set up on mt 800 was wrong i went out and checked it and i had a good 1/2 to 1" clearnce all the way around on my brush guard and no way of hitting my plastic( unless i hit a tree hard lol.) i didnt have to grind anything.

I installed the same brushgard on my 500 2X. Same problen as you stated. I finally realized the instruction was wrong. I used the first set of holes (not the second) and mine mounted fine. Also about 1 inch of clearance all around. Manutacturer instructions and not normally correct more like a guideline or a suggestion. jlewis

Doesnt the whole thing seem kinda low to you? Look at the headlights , are the centered in the tubing? Is the word Polaris on the front blocked by the tubeing?
I wouldnt call your setup"wrong" i just think that it looks better up higher.
Dont think im ragging on you or anything , just trying to help you out.

Thanks guys.. Jlewis is your guard lined up properly.. If you were looking at it from the top down do you have the same amount of spacing (between the quad and guard) on both left and right side.. One side sits flush against the quad and the other side sits about an inch away from it.. Can't seem to figure out why..

guys, i will say this about mine, i actully had to bend one side my the guard (spreading it apart) to make it fit. my instructions didnt even say it would fit my 06 800. it has the same clearance all the way around from the wheeler bumper. it works for my appication and doesnt move or hit is all thats important. it looks good enough to suit me. as long as you get it on and your happy w/ it and looks ok go w/ it lol.

BK 18, Once I realized the holes were incorrectly documented my mount went on without a problem. Headlights are centered and top to bottom is symetrical. The only problem was incorrect instructions. No bending or tweaking. I just went and checked mine again. I do not understand why you art having these issues. My guess is you have the wrong part or wrong year part. lol jlewis
