polaris sportsman 500 overheating
the 500's must not be like the newer ones. i know on my 800 just unplug the temp sensor and the fan will come on. its just a basic ground out sensor. its the easiest to check to see if the fan it self works. as far as air in the systom its not likely unless you have drained the coolant.

DO NOT TAKE THERMOSTAT OUT!!!!! you will than have serious overheating problems thermostat is in there for a reason you take it out and will realy overheat it than you have a good chance of cracking the head i have fixed many of these 4 wheelers 9 times out of 10 its the heat sensor

Yes you got screwed. This switch can be bought at the auto parts store for less than $20.
Polaris also wants a fortune for the rad cap. They are also available at the auto parts for about $6.

Help
If the fan is not turning on, this is the problem. Don't worry about the radiator, YET. Lets get the fan to turn on first. The sensor that controls the fan is on top of the radiator on the back side. You could bypass this switch with the key on to see if the fan comes on. If it does not, keep digging for the cause(bad fan, voltage available, bad wire between your bypass and the fan, ground, etc...) If the fan turns on, good, now look for air in the cooling system or a clogged radiator(inside and out). Check these things out andlet us know!
fan was not turning on
bypassed the temp sensor so fan is always on
filled coolant
tried it, did same thing
ran for awhile then light came back on
any ideas what to do next?
