I just replied to your other post on this subject, but I will post it here also.

I had this problem on mine and it was an adjustment on the cable that moves it from 4x4 to 2x4. While I was researching I found out that there is also a piece of plastic in the 4x4 lever that can break and if it does the lever will not pull it out of 4x4.

I would check these two things first.

That plastic piece is located inside the 4wd/2wd flipper on the handlebars. Easy to check, just pull the flipper off and look inside. It's a small cam-like plastic piece - if it breaks it defaults into 4wd.

For the bad news, You cannot buy just the little plastic cam, you have to buy the whole assembly, costs about $75.

We know the switch is good. We backed the cable off and the swith is fin. We have no adjustment left on the cable. Could this mean the cable is bad between the switch and the cable where the adjustment is??? Can you replace that piece of cable or do you have to replace the whole cable.. I remember my old 200x and nothing ever broke on it, until it blew up... WTF!!

I'm not sure if you got it fixed yet but if you look at my picks. I have one where you can adjust it down where the plug goes in to engage the 4x4. If you pull out the plug it should disengage. My eiger did the same thing and this fixed it.
