Yes, I did get the wrong filter. I was told to get an RU-1040 and instead of checking the inside diameter myself, I just ordered it. No problem, it can be returned and it was my fault for being lazy. Live and learn. The filter I'm getting now is KN - RC-2540.
Thanks again for the jetting tips. So far all I've done to the quad is the spacer removal - CT CDI unit and removed the spark arrestor. I didn't notice any difference with the spark arrestor out so I'll probably run it with SA to keep it legal in most CA riding areas. I'm considering getting the CT clutch mod as it makes the bike build more revs before engagement. *I assume it should help in sand and on slight inclines...</end quote></div>
No need for the CT clutch mod. Just remove 3 of the 6 CVT rollers. THey give about the same results (very noticeable). YOu won't notice much just removing the spark arrestor because if you look inside the can you will see where the real restriction is. There is a solid plate with a singel pee-shooter at the bottom. YOu need to drill a few holes in the plate to really open up the exhaust.

Alright guys, I updated my FLICKR page with more photo's that may help some of you. Keep in mind when doing these mods you will have to rejet so plan on buying some bigger jets before you start the upgrades. I have pictures with the CT pipe and stock pipe upgrades. The only thing I didn't add was the CDI box upgrade but, that's just a plug and play kind of deal. Click on my link and then the slide show icon in the upper right portion of the screen to see the pics in more detail.

Thanks for the pictures. Funny thing is I bought the RU1040 and it's not the right airfilter. Now I see what happened, you have the "R-1040"... I returned it and used the RC2543 and it fits fine as well. Also would like some feedback on drilling out the stock plate in the exhaust. Doesn't seem to me that it would help much. From what I can see it's just a plate that creates a chamber / backpressure and all you do by drilling the holes is increase the size of the chamber/decrease the back pressure... The pipe you see coming through the plate seems to be the actuall exhaust pipe that runs the entire way to the manifold. If you guys say it helps then I'll drill it out. I have a 80 main jet coming and I assume that will work with the following mods:
KN Filter
CDI rev box
holes in stock exhaust plate
spacer out of clutch
KN Filter
CDI rev box
holes in stock exhaust plate
spacer out of clutch

I did the exhaust mod after speaking with EdKatt. He too has had alot of trial and error mods done on his kids bike and claims it works just as well as the CT pipe. After drilling it out, I did notice quite a bity more noise so I can't imagine that the stock pipe runs completely through that chamber without opening up. As far as the jetting, you may want to get a bigger idle jet as well unless you got the bike to run at idle and jujst off idle without dieing. I'm going with the 17.5 idle jet and 80 main jet.

Great, I'll get the drill out and let you know how it runs... My dealer had trouble with matching the main jet. We found some but they had a smaller thread size so I opted to order the main jet from the 07 LTZ90 which is an #80 and I assume will fit. Does the 17.5 pilot also come from the LTZ90? If not, I'll probably have to order from another dealer or from CT.

That I couldn't tell you. When I did my sons bike, I went with CT racing and all the parts were suplied. With my buddies bike, we are doing it on the cheap and have to find the individual pieces.

I just finished my buddies daughters bike and am ready to start doing more work to my wifes bike as well as mine. This will probably be my last post on this topic. It's been fun. Hope to see you guys in other atv related topics in the future.
Before I go, here is what I did to a bone stock LTZ50.
K&N air filter part number R-1040
Outerwears pre filter
Pilot jet #17.5
Main jet #80
Air fuel mixture screw 2.5 turns out
Turn idle screw down 1/8th turn
Case breather filter
Removed clutch restrictor washer
Removed exhaust washer
Drilled 1/4 inch holes in stock exhaust baffle
With those mods minus the cdi box, will get any one of these little bikes to where they SHOULD be from the dealer.
